The future of mobility Additive Drives will be giving two keynote speeches at the E|DPC in Regensburg next week. Our chief developer Dr. Jakob Jung will be presenting on the avoidance of partial discharge in high performance electric motors and Philipp Arnold will be presenting on Bus Bar (r)evolution using copper injection moulding. The Busbar Revolution Injection-moulded copper for the next generation of electric drives: developing new technologies is one of Additive Drives' specialities. The development of an injection moulding process for copper parts combines the best of two worlds: specialised design and mass production. Injection moulding is an established and efficient technology for high volume production. Additive Drives has adopted this process for the injection moulding of pure copper. It is suitable for the production of both simple and highly complex copper components in high volumes of up to tens of millions per year or more. A value of 100% IACS corresponds to a conductivity of 58 MS/m at a temperature of 20°C. After injection moulding, the processed copper achieves a conductivity of up to 101%. Other physical properties, such as density or thermal conductivity, are very close to those of conventionally drawn copper. For electrical machine designers, this new process enables innovative design approaches such as - functional integration, - volume minimisation - the avoidance of thermal hotspots. Initial studies suggest that copper mass can be reduced by at least 40% compared to conventional busbar designs. This enables more compact electric motor solutions and cost savings. In addition, functional elements such as press-fit nuts, special connectors and thermal sensors can be easily integrated to reduce overall manufacturing effort. Rethinking complex designs More power in the same space: The possibilities of additive manufacturing allow complex electric motor designs to be rethought. Manufacturing with innovative 3D printing enables completely new designs for electric motors. To fully exploit this potential, we focus on electromagnetic and thermal design. With adapted winding head designs, optimised conductor structures and effective cooling, electric motors can achieve power densities of up to 90 kW/litre. The use of additive manufacturing also makes it possible to create new stator designs quickly and cost-effectively without expensive tooling, and to produce a complete prototype within 4 weeks. Joint Development Agreement Together with Daikin Chemicals, Additive Drives is heralding the future of electric drives. In a joint development agreement, the two parties are further expanding their existing collaboration. In this major project, both companies are working on the development of new high-performance materials that could help shape the future of electric drives. The materials are characterised by excellent dielectric properties. Thinner layer thicknesses and partial discharge-free insulation are already possible and enable the development of new motors with high efficiency and a long service life. The materials are the best in their class in terms of long-term temperature behaviour and chemical resistance. Test results show not only improved insulation properties of the conductors in the stator, but also a significantly improved overall efficiency of the machine compared to equivalent motors. The cooperation is designed to be a multi-year partnership. Together, we want to drive forward the development of energy-saving drives worldwide and make a contribution to global climate protection. Electrification for the toughest We support our customers in the development of new electric drives with customized solutions, for example to make it easier to switch from combustion engines to electric motors in commercial vehicles. - These days, engines with low-rpm concepts and high torques are often found there.
