Standardisation is so indoctrinated in modular construction's ethos that it permeates not just into the design and manufacturing but critically to the business model as well. However, construction generally lacks the critical mass required for a volume-operation business model. There is simply too much variation. So what's the alternative? Enough doom and gloom. How about some innovation? As many of you know I am fascinated by the modular building industry and it's viability as one solution for our Affordable Housing. I have toured two modular manufacturers in the last 6 months and have been assisting a client to use modular to build affordable units. Apparently, Greystar agrees. After achieving success using modular in Europe, Andy Mest, managing director of the modular division decided to bring it back home. In 2020, the company bought a modular manufacturer in PA and are now using it to build a 312 unit project that is reported to have been constructed 40% faster, with 1/3 of the workforce, 90% less waste and 10% lower costs. They have another 6 projects planned within 600 miles of the factory. Modular reduces waste by keeping track of everything on the factory floor. Have an extra 1 ft board, save it and use it on the next module, instead of tossing it into the waste bin. They also have the ability to bulk purchase supplies. Time savings are realized by reducing non-working days due to weather related delays. It's all built inside. Plus, your plumber, electrician and HVAC are all on site. No lost time driving project to project. No chasing subs and waiting on one to get done or being out of sequence either. Per a recent article, modular holds about 6.6% of the market share, and has tripled from 2015-2023. Which makes sense given rising labor and construction costs, labor shortages, and interest carry at 7%. However, the industry still faces some significant hurdles. Many of which Greystar likely offset by bringing the manufacturer in house, but which are not replicable for the average Affordable Developer. These are: 1) Start up nature of most manufacturing companies. Google online for modular manufacturing companies that have crashed, and you'll get a multitude of articles like the one attached. Even with Silicon Valley venture start-up capital attached and Tesla co-founders running things. The problem, manufacturing can't go on pause for the that 12-24 or more-month delay with planning and zoning. 2) The red tape Every single state and municipality treats the permitting process different. On the project that I am helping with, the client has 5 levels of permitting required. 3) Transportation costs Can quickly add back in all of the savings if the structure has to be shipped long distance. Routes must be carefully selected to avoid bridge width and overhead height restrictions. Modular is overall a lot more complex than it seems on the surface.
