I recently came across an interesting article regarding ATI's new additive manufacturing (AM) strategy for the UK aerospace sector, and it highlights some exciting developments. The goal is to significantly increase the use of 3D-printed parts in civil aerospace by 2030. The UK has a solid foundation - advanced academic research, a growing supply chain, and collaborations with major players like Airbus and Rolls-Royce. However, achieving this vision means shifting from research to full-scale production, which could lead to enhanced fuel efficiency, lower costs, and faster development cycles further down the line. However, this is not without its challenges. Key obstacles to boosting AM parts in civil aerospace include building a reliable and scalable supply chain, accelerating the certification of 3D-printed parts to meet strict standards, reducing production costs to compete with traditional methods, and expanding the range of components suitable for AM integration in next-generation aircraft. AM is poised to reshape the aerospace industry, and the UK's proactive approach will be essential in maintaining global competitiveness. In composite mould tool production, large format additive manufacturing has shown impressive potential by driving cost efficiency and reducing lead times. However, its adoption for #aerospace grade composite tools has been limited due to challenges with thermal expansion in autoclave environments. To address this, we developed a solution in Aibuild software as part of our ZETTAS (Zero Expansion Thermoplastic Tooling at Scale) project, in collaboration with National Composites Centre and with support from Aerospace Technology Institute, NATEP - National Aerospace Technology Exploitation Programme . This advanced software feature allows aerospace-grade composite tools to be manufactured using LFAM with layers conformal to the surface across all regions, enabling a single expansion factor to be applied - eliminating one of the key blockers for aerospace applications. As a result, Aibuild software maintains the high part performance required while achieving up to 80% reduction in CAM and toolpath preparation time. This cuts production costs and accelerates time-to-market, thanks to a fully streamlined production process that significantly enhances both time and resource efficiency.
