In my experience, process mapping is an invaluable tool for gaining a clear, visual representation of the steps, activities, and flows involved in a manufacturing process. It helps identify the inputs, outputs, roles, responsibilities, and dependencies of each process element, making it easier to pinpoint where improvements can be made. Process mapping can uncover sources of waste, variation, and inefficiency—like bottlenecks, rework, overproduction, or defects—that may not be obvious otherwise. Depending on your objectives and the level of detail required, you can choose from different types of process maps, such as value stream maps, flowcharts, or SIPOC diagrams

To improve manufacturing process, it's vital to have a good visual display of all activities and flows within the process with an identified inputs and outputs as it helps Identify the areas the needs improvement or modification. SIPOC is one tool that I find interesting to use cause it clearly captures the process from start to finish (supplier to customers).

I like to think of process mapping as creating a clear road map for our manufacturing workflow. Tools like value stream mapping (VSM) and flowcharts are my go-tos. I am always auditing processes to identify non-value-added activities, which can then be targeted for elimination or optimization. They help me see the entire picture—where we’re cruising and where we might be hitting some speed bumps. By mapping everything out, I can spot inefficiencies and figure out exactly where we need to make tweaks to boost productivity.

Data is like the pulse of our operations. I use tools like Six Sigma’s DMAIC framework, Statistical Process Control (SPC), and our ERP system to collect and analyze data from the production floor. Whether it’s tracking cycle times or defect rates, I dig into the numbers to find patterns and trends. This way, decisions are backed by data, not just gut feeling, making our improvements more targeted and effective. Data driven decision making helps gain buy-in from leadership and shows you mean business.

Root cause analysis, in my experience, is a systematic method for identifying and addressing the underlying causes of issues in manufacturing. This approach helps prevent problems from recurring, reduces waste, and enhances quality. Various tools, such as the 5 Whys, fishbone diagrams, and fault tree analysis, can be employed. The key steps involve defining the problem, collecting relevant data, identifying potential causes, verifying the root cause, and implementing corrective actions to ensure long-term solutions.

When something goes wrong, I’m not interested in just treating the symptoms—I want to get to the heart of the issue. That’s where root cause analysis comes in. I use techniques like the 5 Whys and Fishbone diagrams to drill down into the problem. For example, if we’re seeing a spike in defects, the 5 Whys can help us peel back the layers until we find the true cause, allowing us to fix it once and for all.

Problems are our friends. Deviations from the standard process is a good opportunity to understand the real root cause, starting with symptoms observation, data collection throw 4 times "5why?" analysis from: 1. non detection perspective, 2. process perspective, 3. occurrence perspective 4. managerial improvement point of view.

Lean Manufacturing and Six Sigma are like my playbook for process improvement. Lean is all about cutting out waste and making sure every step in the process adds value, while Six Sigma helps us reduce variation and improve quality. I’m a big believer in Kaizen events, where we bring the team together to brainstorm and implement small, continuous improvements.

Modeling allows for the precise analysis of potential "what if" scenarios and provides the ability to observe the behavior of a real system over time with the required level of detail. In my experience, simulation and optimization are powerful tools for enhancing manufacturing processes. Simulation enables the creation of digital replicas to test various scenarios and variables, providing insights into potential changes without disrupting actual operations. Optimization, on the other hand, helps identify the best possible solutions within given objectives and constraints. Together, these methods allow for the evaluation of feasibility, effectiveness, and impact, ultimately leading to improved process performance, quality, and efficiency.

Machines or processes do not run on their own. The place of employee involvement and training cannot be neglected if an organisation wants to stay relevant in the marketplace. Employees (People) are required to run the process and having them trained on the methods and tools usage as well as standards to follow do not only improve your process but also boost productivity and the process quality. With daily innovative changes, I would suggest trainings at the point of a new employment and quarterly for older employees.

I’ve found that the best ideas often come from the people who are in the trenches every day. That’s why I prioritize employee involvement in process improvement initiatives. We do a lot of training, whether it’s through formal programs or on-the-job learning, and I encourage a culture of continuous improvement.
